VARIATION SIMULATION OF FIXTURED ASSEMBLY PROCESSES FOR COMPLIANT STRUCTURES USING PIECEWISE-LINEAR ANALYSIS Michael Leon Stewart Department of Mechanical Engineering Master of Science While variation analysis methods for compliant assemblies are not new, little has been done to include the effects of multi-step, fixtured assembly processes. This thesis introduces a new method to statistically analyze compliant part assembly processes using fixtures. This method, consistent with the FASTA method developed at BYU, yields both a mean and a variant solution. The method, called Piecewise-Linear Elastic Analysis, or PLEA, is developed for predicting the residual stress, deformation and springback variation in compliant assemblies. A comprehensive, step-by-step analysis map is provided. PLEA is validated on a simple, laboratory assembly and a more complex, production assembly. Significant modeling findings are reported as well as the comparison of the analytical to physical results.

Simulation and analysis of assembly processes considering compliant, non-ideal parts and tooling variations

Variations in parts and tooling are a major problem in automobile body assembly processes. Those discrepancies adversely affect body assembly quality, functionality, cost and time-to-market. Variation simulation analysis has been used in the design stage to predict such uncertainties, but variation analysis based on rigid body assumptions usually yields over-estimates of the assembly variations...

Approximate Solution of Sensitivity Matrix of Required Velocity Using Piecewise Linear Gravity Assumption

In this paper, an approximate solution of sensitivity matrix of required velocity with final velocity constraint is derived using a piecewise linear gravity assumption. The total flight time is also fixed for the problem. Simulation results show the accuracy of the method. Increasing the midway points for linearization, increases the accuracy of the solution, which this, in turn, depends on the...

Product Tolerance Allocation in Compliant Multistation Assembly through Variation Propagation and Analytical Target Cascading

Compliant sheet metal assembly is a hierarchical manufacturing process that plays a significant role in automotive product development. Parts are joined in different stations to form the final product (e.g., the vehicle body structure). Dimensional variation is a product attribute of major importance that characterizes quality, and is mainly affected by the variability of parts, fixtures, and j...

Variation Propagation Analysis on Compliant Assemblies Considering Contact Interaction

Dimensional variation is inherent to any manufacturing process. In order to minimize its impact on assembly products it is important to understand how the variation propagates through the assembly process. Unfortunately, manufacturing processes are complex and in many cases highly nonlinear. Traditionally, assembly process modeling has been approached as a linear process. However, many assembli...

Compliant Assembly Variation Analysis Using Component Geometric Covariance

Dimensional variation is one of the most critical issues in the design of assembled products. This is especially true for the assembly of compliant parts since clamping and joining during assembly may introduce additional variation due to part deformation and springback. This paper discusses the effect of geometric covariance in the calculation of assembly variation of compliant parts. A new me...
